    Trockenumformung von 42CrS4 mittels Vollvorwärtsfließpressen durch strukturierte Halbzeugoberflächen und selbstschmierende Werkzeugbeschichtungen

    Innerhalb der ersten Projektphase des Schwerpunktprogramms (SPP) 1676 der Deutschen Forschungsgemeinschaft (DFG) wurden erste Schritte in Richtung eines geeigneten Tribosystems zur trockenen Kaltmassivumformung niedrig legierter Stähle mittels Vollvorwärtsfließpressen (VVFP) erforscht. Am Institut für Oberflächentechnik (IOT) der RWTH Aachen wurde eine selbstschmierende (Cr, Al) N XS2 (X=Wo, M)-Werkzeugbeschichtung entwickelt, die an das Belastungskollektiv der Kaltmassivumformung ausgelegt wurde. Ein Stift-auf-Zylinder Tribometer mit axialem Vorschub wurde am Werkzeugmaschinenlabor (WZL) der RWTH Aachen entwickelt, um die Einfluss von strukturierten Halbzeugoberflächen auf die Reibschubspannung und Verschleiß untersuchen zu können. Experimentelle Analysen wurden durch numerische FE-Prozessmodelle zur Untersuchung der Interaktion von beschichteten Werkzeugen und strukturierten Halbzeugoberflächen auf Mikroebene erweitert. Basierend auf diesen Ergebnissen behandelt dieser Beitragerstmals eine Trockenumformung eines niedriglegierten Stahls (42CrS4) mittels VVFP. Die umgeformten Halbzeuge wurden anhand ihrer Geometrie und der benötigten Umformkraft verglichen. Dadurch wurde die Effektivität und Machbarkeit der Trockenumformung mittels VVFP bewertet. Somit wurde ein weiterer Schritt hin zur Realisierung einer trockenen Kaltmassivumformung unter industriellen Bedingungen von niedriglegierten Stählen vollzogen.

    Numerical Analysis of the Tribological Mode of Action in Cold Form-ing of Sinus Waved Surfaces Structures

    Cold forming processes combine high material utilization with high energy and resource efficiency. Therefore they are of great importance in production engineering. Due to high loads and stresses, liquid and solid lubricants are used to successfully perform cold forming processes. Recent findings revealed the ecological, economic, and legislative ques-tionableness of these lubricants. The absence of lubricants would be a significant contribution to waste reduction in manufacturing processes and to the goal of the lubricant-free factory. The absence would lead to higher tribological loads which need to be compensated by either the tool or the workpiece. In this contribution a novel approach in struc-turing of workpieces by sinus curves as approximation of shot peened surface structures. It contains sinus curves for a determined surface structure. These sinus curves are varied in amplitude and wavelength factor. Hereby, an determinis-tic modeled surface structure is researched regarding contact area during surface smoothing, contact stresses, and fric-tion force. In future work the results will enable further research on the ideal surface structure for dry metal forming.

    Dry forming of low alloy steel materials by full forward impact extrusion with self-lubricating tool coatings and structured workpieces
    In cold bulk metal forming manufacturing processes high quality components are produced in large quantities. The high process loads lead to wear of the tools, which is reduced by lubricants based on mineral oils and phosphates. As these lubricants are questionable for ecological and economic reasons as well as to human health, their substitution is necessary. However, their absence in the tribological system leads to unknown contact conditions. This research project focuses on dry full forward impact extrusion of steel. The aim of the project is to control the increased process loads, such as contact normal stress, thermal loads and relative speed by a tool-sided and a workpiece-sided approach. The tool-sided approach is the development of self-lubricating coatings, which are deposited by physical vapor deposition (PVD) technology. Taking into account the load collective during dry full forward impact extrusion, the coatings must exhibit high wear resistance and simultaneously friction-reducing properties. For this purpose, coating systems consisting of the wear-resistant hard coating CrAlN were developed, which are modified with tribo-active elements Mo, W and S, which form friction reducing reaction layers MoS2 or WS2 under tribological load. The workpiece-sided approach is based on the surface structuring of workpieces by shot peening using various peening pa-rameters and peening media. This allows the adjustment of the real contact surface between tool and work-piece in order to partially exceed the yield limit of the workpiece before volume forming. The influence of self-lubricating tool coatings and structured workpieces on the friction and wear behavior was investigated in a first step by analogy model tests. These findings were then transferred to the full forward impact extrusion process in order to achieve an industrial process under dry tribological boundary conditions. In unlubricated industrial field trials, it was shown for the first time that a dry full forward extrusion process of steel can be achieved by applying self-lubricating tool coatings and the structured surfaces. Analyses of the interaction between the tool coating and the workpiece surface reveal a friction reduction during the first stroke with rougher surfaces, but an increase of the wear compared to smoother surfaces. Additionally, finite element method was used to simulate the dry forming process. Subsequently, a more complex two-shouldered die geometry was considered, which leads to significantly higher tool loads. Based on the field trials, dry full forward impact extrusion of steel was achieved for the first time. Subsequent wear investigations show that coatings have significantly reduced wear.

    Einfluss von Oberflächenstrukturierungen auf die Stempelkraft beim Vollvorwärtsfließpressen von 16MnCr5

    Durch rechtliche Bestimmungen sowie aufgrund von ökonomischen und ökologischen Bedenken wird die Reduktion von Schmierstoffen in Umformprozessen angestrebt. Im Schwerpunktprogramm (SPP) 1676 der Deutschen Forschungsgemeinschaft (DFG) widmet man sicher dieser Ausgangssituation mit der Erforschung umweltfreundlicher Tribosysteme in der Umformtechnik. Insbesondere stehen Tribosysteme im Fokus, die keine zusätzlichen Prozessschritte, wie das Aufbringen und Entfernen von Schmierstoffen, benötigen. In Kooperation mit dem Institut für Oberflächentechnik (IOT) der RWTH Aachen University erforscht das Werkzeugmaschinenlabor (WZL) der RWTH Aachen University das Vollvorwärtsfließpressen (VVFP) im Hinblick auf einen trockenen Umformprozess. Werkzeugseitig untersucht das IOT die speziell für das Beanspruchungskollektiv der Kaltmassivumformung hergestellten selbstschmierenden (Cr,Al)N X:S (X = Mo, W) PVD-Beschichtungen. Werkstückseitig untersucht das WZL die Aufbringung unterschiedlicher Oberflächenstrukturierungen, um damit die Reibungszustände gezielt anzupassen und dadurch ein trockenes VVFP zu ermöglichen. Die Wirkmechanismen zwischen strukturierten Halbzeugoberflächen und Werkzeugen, die eine selbstschmierende Beschichtung aufweisen, sind vor allem in Bezug auf Reibung und Verschleiß unbekannt. Das Ziel des Forschungsansatzes ist die Ermittlung einer optimierten Halbzeugstrukturierung unter Verwendung beschichteter Matrizen zur Reduktion der Reibschubspannung beim Fließpressen. Die Versuche wurden durch beschichtete und unbeschichtete Werkzeuge erweitert, um die Reduzierung der Prozesskräfte aufgrund der Beschichtung zu belegen. Die umgeformten Halbzeuge wurden vor und nach dem Pressen durch ihre Geometrie, Oberflächenrauheit und Härte charakterisiert. Ein Fokus lag auf der unterschiedlichen Einebnung der Oberflächenstrukturen. Die Analyse zeigte die optimale Oberflächenstruktur für ein Werkstück in einem geschmiertes Tribosystem im Hinblick auf eine Reduzierung der Prozesskräfte auf. Aus den Ergebnissen lässt sich ein angepasstes Tribosystem für das trockene VVFP ableiten.

    Multiscale FE-Studies of Contact Stresses of Dry and Lubricated Shot Peened Workpiece Surfaces

    In production engineering cold forging processes are of great importance due to the high material utilization and the associated energy and resource efficiency. In order to perform cold forging processes successfully, liquid and solid lubricants are used, which are often questionable due to ecological, economic, and legislative reasons. For these reasons, dry metal forming exhibits an increased research potential. The absence of lubricants in dry metal forming contributes significantly to the waste reduction in manufacturing processes and to the goal of a lubricant-free factory. However, the abdication of lubricants goes along with the requirement that the dry tribological system has to withstand the increased tribological loads. In this contribution an empirical approach to meet the challenges in dry metal forming is proposed. Shot peened surface structures on workpieces are numerically investigated in order to identify friction and, thus, tool-load reducing surfaces compared with non-structured workpieces. In future work, this approach will be synthesized with a (Cr,Al)N PVD-tool-coating with self-lubricating disulfides to achieve a lubricant free cold forging

    Recommendations for Dry Forming of 16MnCr5 and 42CrMo4 in Cold Forging

    In general cold forging processes are performed with the use of lubricants to avoid adhesive wear between the tool and the workpiece. Recent research aims on a lubricant-free forming process. That would lead to savings of the ecological, economic and legislative disadvantageous lubricants. The absence of lubricants goes along with increasing tool loads and growing tribological needs. These needs are compensated by novel tool coatings and a surface structuring of the workpiece. In this contribution recommendations for dry metal forming in cold forging are given based on performed tribotests with a Pin-on-Cylinder Tribometer. It contains the presentation of the tribometer and a summary on the performed experiments. Based on the experimental analyses recommendations for a future dry forming process are given. In future work these recommendations will be validated in an industrial dry metal forming process.
